This is incredibly good news! I'm ordering the blend door box today.

A few questions:
1) Did you need to order any other extra parts? Are there any "while you're in there" things you did or wish you did?
2) How long did the whole job take? I'm planning to set aside a whole weekend to do mine in the next few weeks.
3) Did the replacement solve the issues with your truck's HVAC?

Didn’t need any extra parts but I did break some clips on the plastic parts. Ordered some of those

took me 4 days but I was just working a couple of hours after work and taking my time. Did need help to remove the dash and reinstall but other than that I was alone

hvac issues are solved now

I'll be glad to try to get video / photos of various components, though I likely won't do a full "how-to" video - I simply won't have time to film at that level of detail while working.
No problem, nothing fancy or a big production required.
Just the old part and internal operation of the doors and possibly if you can see it, the area where it warps.

Thanks @MarkR , my 19 Lariat just started this issue yesterday, great to hear it is not as huge a project as originally thought.
It’s still a pretty big project. The amount of wires and plugs had me nervous. Was worried I’d nick one or pull one out. Getting the new box to line up was tough also. Putting everything back together went pretty smooth

That's also the part I ordered yesterday. I shopped all around the internet to see who had the best price + shipping. Ordered from FordPartsGiant, all in came to just under $225.

Airline Tech need some comments please. My 19 is not driven a lot. I have 38,549 miles, it will be 5yrs old in July so no warranty. Mine started just a while back then finally stayed in the warm position. At one point in my life I have spent a lot of time doing automotive HVAC work. Have done many 60s 70s 80s & 90s. Pulled a lot of dash boards out. In the earlier models things were operated by cables. So today was pretty nice 71 degrees. Knowing I want to keep the truck but still have heat & a/c I thought I would try a temporary fix. I gave it a try at getting to the blend door actuator. Mine has manual a/c so it is on the passenger side. I was able to access the actuator easier by drilling 2 holes in the bracket (marked with black marker). After removing the actuator operating the blend door manually everything worked as it should (hot & cold). The actuator when plugged in unattached to the blend door makes no noise & moves the cam freely. So my assumption is (I may be wrong) that with the heater box warping the pin on the blend door must be jumping out of the cam thus making the clicking sound. So my temporary fix was to use some 12g wire I have on hand to make cable, needed something stiff. It actually does work. I have the wire crimped enough to stay on. I want to try and find the old style push on retainers to hold it on, the ones I have are to big. One thought I had which I might try when I get more time (I'm in the process of putting a bathroom in the basement) since the cam comes off the actuator I was wondering if by slipping a bushing of some sort between the actuator & the cam pushing the cam closer to the heater box if this might work as a fix. Just thinking out loud. Really hate to pull the dash. Thanks for reading & any comments.

That might work but may not be a perm fix and you would have to make sure you are not jamming the pin too far into the blue bell crank.

Does the slot (guide) that the pin rides in show any wear, scrape marks where it jumped out?
Might be able to just replace the actuator and bell crank.

On the door cam (lever) is there any axial play or does it rock side to side?
Without a new one to compare, (Difference) I wonder if that may be why its jumping out of the slot.

When I did my Thread - It appeared that the (Manual-Climate) still was designed with (2 Temp Doors)
and the Blue - Bell Crank drove one and the White Lever drove the other.

With the pic you posted it appears that there is only (1) single door driven by the White Lever and the shaft of the Blue Bell Crank just rides in the HVAC Unit (Correct?)

Correct on not jamming the pin to far. The slot shows no wear but there is some scaring from the pin on the face of the blue bell crank. I did not notice any play but was not really looking for any. I was concerned on smoothness or binding. Correct on blue bell crank riding in HVAC box. I was thinking of possibly opening the slot thru the bell crank so the pin won't bottom out. There is already a hole at each end. Not sure of there purpose.

What a wild ride. Just read the whole thread. Thanks for everyone's input.

I think my symptoms are slightly different than others?

Outermost driver side vent blows ice cold when set to Lo.

Passenger only blows ~ambient when set to low.

Both blow full hot when temp set high. Both actuators move freely, no clicking.

I removed the passenger side actuator and cycled the blend door by hand. Seems to move freely. Passenger side still blows ambient with the blend door held firmly in the cold position by hand.

Not sure where to go from here...
