So at what miles did you first notice the noise of the warped blend door?
Thinking about increasing the time/miles of my ext warranty so i'm covered just in case.

Mine happened around 22,000 miles. I had no warning, it made the grinding/clicking noise and just crapped out all at once. If you're going to keep it for a while I think it's a worthwhile investment. Then if the dreaded 10R80 gives you trouble you're covered there too.

Rob, I just noticed you have the STX, does it have the dual zone hvac? IIRC the dual zone is the only one that's been failing.

You know, I really don't see the need for dual zone in my SCAB XLT. I wish I didn't have it.

I think you’re right.

My XLT has the 300A package, I preferred it over the large touch-screen units so that was part of my search criteria back in 2019. For me, they are too busy and distracting. In rental cars, I’m always turning them off.

So basically, I have the XL style small infotainment screen and a single temperature control knob for heat and a/c for the entire truck, and another for the fan speed.

Sorry to rain on the XL, STX and cheaper XLT parade but my 2019 XL STX had the problem and I had to have it fixed under warranty. Mine was at around 48K miles to the extended warranty covered it.

The blend door controls the temps between hot and cold and mine was stuck in sort of warm. Noticed it making noise one day but the temps seemed fine. A couple of days later it made the noise and the temps wouldn't change.

That's why i asked to try and get a consensus fwiw i too have the ext warranty for a 'just in case' either with this or the tranny both big ticket repairs.

Mine started at 58,000 kms. 2020 XLT Sport. Dual heat. Had to get Ford Corp. involved as the full warp was not diagnosed until my bumper to bumper warranty was over due to mileage. Ford Corp and the dealer I bought the truck from paid the $2500 bill. Needless to say I was a happy Ford customer because of this.

Mine craped out at35,300 with only 700 miles before the warranty on it was out. Otherwise 2 grand fix. The boxes are built by Volvo and a common crapout in some of their rides. I just leave my defrost and floor vents for hot and cold.so the doors in box don't have to move. I'd say the box will warp again sooner or later.
