70k, tensioner belt literally broke off from the engine block...the belt was fine, the water pump was fine, Ford Extended Warranty...says...NORMAL!!!

Didn't mean to hijack the thread but can understand the op frustration, so many simple things become complicated often times caused by people companies hire that understand little about the products or services they represent. Too often gotta persevere and get higher up to accomplish something. Can't believe the failure would be termed a wear item, like a pulley might be.

I still think he described this failure where the tensioner actually breaks off a chunk of the front cover. And there’s nothing wrong with the tensioner. It’s happened quite a few times and all have been 2020’s. It has been and should be covered by the 5/60 powertrain warranty. Probably could get it covered if OP had this information and a bit of perseverance as you described.

I think the ROOT issue is a bad pulley bearing causing the tensioner to flex (rock).
Most likely either the Idler Pulley (#12) or the Tensioner Pulley (#2), so far the Water Pump (#3) and Alternator (#4) have been reliable and not many reported issues with them.

So the constant flexing (rocking) of the Tensioner stresses out the mounting points, be it poor design or manufacturing mold issues - it eventually lets go.

Poor Design is for sure, there needs to be a stronger support bracket to absorb the stress on those mounting ears.

No - Breaking off at the mounting points is NOT NORMAL, and is a design flaw and or manufacturing flaw

Also it’s been only 2020’s that have been reported as failing on this Forum. Maybe a batch of bad front covers?

Usually the bearings on those pulleys can be regreased, on the 9-5 Saabs I owned all of the serpentine belt pulleys were a maintenance item to be replaced every 60k miles, I didn't replace but cleaned and regreased the bearings.

Hooters filed for chapter 11 but my daughter's best friend was super attractive (hottie) and was a Hooters girl, when younger she would have sleepovers at my house. So yrs later took 4 of my customers (all males) to lunch at Hooters and out she comes as our waitress. She says hello and hugs me and my customers are all mesmerized and I start saying things suggesting that she slept over recently with me - she was also very bright (class valedictorian) - and played along as we got deeper into detailing a physical relationship while my customers looked at me bewildered.
Sadly this beautiful talented lady took her own life after a marriage plagued by drugs and abuse.
Damn! Talk about a bad ending. That was an interesting story until it fell off a cliff. Poor girl!

So true, the grease usually wears out long before the bearing does. I keep doing this to one on the drive belt tensioner on my ride on mower. The model is no longer sold and the part no longer available, but I keep picking out the rubber seal and re-greasing it and it almost returns to new.

When I read the OP's post, my mind went right to the mount having broken on the front of the motor.

It cracks me up when someone has something bad happen to their new-ish to them vehicle, they join a forum to learn more about it and post about it, and get absolutely flamed for having a negative opinion about their vehicle because of a negative experience.

If the OP is not AI, and I was in his shoes, I would be infuriated that this happened and it was called a "normal wear and tear item" by the dealership.

Agree as the older I get the shorter fuse/patience I have for things that go awry , but I've learned to be careful where and how I do my venting. In the end the OP must advocate for himself and elevate the issue with the warranty company - which hopefully he has already done. So often nowadays when one calls with an issue the initial call doesn't solve the issue as the many times it goes to a call center where the person you are conversing with isn't qualified and their response is based on the menu driven computer program. In my previous life in sales I had 2 call center accounts - OMG what a horrible job - everything is monitored including bio breaks and yes I have witnessed call center employees who have multiple monitors handling calls for completely different products. I do usually take the time to give the folks that understand a problem and know what they are doing a 5 star call rating.
