This is the same thing that happened to me '20 at 36,400 miles. I dumped the rig, and lost all faith in Ford. These failures are happening way too often to be considered normal. Even with the small sample size that is this forum, too many people are having problems.
Cracked cylinder wall?

isn't that what Captain Kirk did on numerous Star Trek episodes, despite Scotty warning she was about to blow ? Sounds like bad advice may have been given by the dealer and ended up with a blown head gasket and possibly a cracked cylinder head - symptoms of overheating likely due to low coolant.

IDK bout all that man, the bronco doesn't have the same transmission as us, and just cause we share the same chassis doesn't mean everything else will fit. I would love to see it but tbh its gonna be a bitch to do, even on a bronco
There's a place out in Ohio that has turn key used engines for older vehicle projects that I would get an engine and transmission for.

Be careful when you say the same chassis. The Bonco chassis is different from the 5G chassis. Suddle changes were made to get the V6 to fit. That is one of the reasons the 6G is wider to fit the V6 in. You will need a big shoehorn to get that 2.7TT into a 5G Ranger with all the associated plumbing. Not saying it can't be done, just good luck. It will not be a drop in.
That's fair but shouldn't be too crazy to try but it's not on my list to do for the foreseeable future as I need to finish other projects.

so what dealer have you been going to? Have you checked the oil to see how it looks? have you checked the coolant to see how it looks? I do not trust any ford dealer so far. id want someone not dealer connected to give it a look

Could your issue be related to this?

Where there is a small slit milled in between cylinder walls and it makes a weak spot?

I thought Ford revised the block after 2019.

Our 2.3's shouldn't have this problem.

Uhh, they did that to piles of Focus' when those were eating gaskets.

You need a good non-Ford dealer shop since you're no longer in warranty.

Sounds like you drive a lot. To me, with the kind of miles you put on a truck and given your self confessed total lack of knowledge of all things mechanical, you really need to find a skilled shop you trust and start writing checks.

Given you didn’t mention any puddles of coolant on the garage floor, if you have been adding coolant for 20K miles, you very likely are looking at major mechanical work.

If you were my cousin, I would tell you to find another shop with a great reputation and get a second opinion. If the opinions of both shops match, pick one and bite the bullet.

I wish you the best of luck but that is going to be a huge undertaking. I hope you succeed and it isn't too expensive or difficult/problematic cause that would be awesome.

As for a 2.7 swap, it'll be some work. But people were shoe horning V8's in the 4G Rangers.
Could the EGR problem be because coolant is going out of the exhaust?

worst part of owning a ford is ford dealers.
This Ranger is my first Ford and I agree :(

For the most part, I don't actually think it is the dealers, but rather what Ford corporate will pay the dealers.

My family has (or had) 4 Subarus over the last 15 years. The dealer experience with Subaru is 180' from Ford. Subaru will troubleshoot and fix just about anything that can be remotely related to warranty.
