I'll take your word for it then. I asked about a rental and they said they'll only cover a rental if it's a Ford vehicle... Well there are plenty of Mustangs on Turo! ?
Yeah they will probably fight you on that too.... They should be able to make you an appointment with a rental car company and get everything set up for you though. But for simplicities sake I'd swing for the loaner if given the option.

Actually yes:
the Engine: all internal lubricated parts, cylinder block, cylinder heads, electrical fuel pump, powertrain control module, engine mounts, flywheel, injection pump, manifold (exhaust and intake), manifold bolts, oil pan, oil pump, seals and gaskets, engine thermostat, engine thermostat housing, timing chain cover, timing chain (gears or belt), turbocharger/supercharger unit, valve covers, water pump;

While no specific mention of OP issue, cannot imagine this being denied. Some of these items come awfully close. But yes, an anal dealership may. Might have to esculate.

These faults ultimately and exclusively led to the serpentine belt tensioner's catastrophic failure and the subsequent damage. ?️‍♂

On the Macro level, it looks like the area around the bottom bolt cracked for some reason. The crack propagated until it got to critical length and in a blink of any eye the crack propagated completely and the segment of the front cover broke off..... The micro level fracture analysis would confirm this. As far as I know, this is the only instance of this kind of failure. However, we had a saying in my department at my insistence that there is not such a thing as a OneZee. There might be more out there...likely many more....

I'm covered under powertrain warranty! They're saying the tensioner bolt broke (?), and that none of my modifications required removal of the tensioner, so I'm good! Parts a week out, another week for repair. They're "trying to find" a loaner. Funny cos I saw a brand new tremor super duty out front, and a 24 mustang in the showroom... anyway. Good news!
Great to read you'll have this covered under warranty. What part of NorCal are you located? I have not had much luck with my local Ford Dealership with simple maintenance work. I would hope that I don't have to deal with them for warranty issues. I have similar mods to your truck, but luckily no issues. Knock on wood. Thanks for keep us posted.

geez thats terrible. something like that could really strand someone in a bad spot... and knowing that is likely not one time issue makes me sad. :( hope they get it fixed up fast.

I wonder if these are made by ford in house or if they are something contracted to another "vendor".

It's a load off!

Currently dealing with Future Ford in Concord, CA, where I purchased the truck.

Couple years ago I took it to Walnut Creek Ford for a chirping driveshaft carrier bearing. They took a while to diagnose it, because the WD40 blast I gave it actually worked about three quarters of the time. They replaced the entire driveshaft after I firmly rejected their suggestion that the bilstein coilovers and shocks might have been responsible.

I can't complain too much about Ford and I hope my wife will let me get... her an ST Explorer

Alloy may not have been 100% up to temp when the die was filled leading to a "seam" in the casting that time, stress, and vibration, turned into a crack. As Phil said once they start they can propagate pretty quickly.

Maybe not in such an All Cappy manner, but this is very much what I'm thinking?

There could be a specific bolt pattern or method the guy on the line should have followed when installing the bracket, which if not followed correctly could put undue stresses on the soft metal these things are made from, and then add in about 45000 miles of vibration and stresses and it lets go like that.

That thing looked like it was a razor edged pinball bouncing around under the hood when it let go, there are a lot of broken bits to repair.

They may try and blame all the mods but I wouldn't accept that. That bracket should be capable of handling pretty much anything we could do to these motors.

Good point about how these parts often need to be installed in a particular way Jim. It reminds me of how, as a teenager I was changing over to a winter thermostat for the first time, and learned a hard lesson about the proper way to tighten down the housing. ?‍♂
