Update. They replaced a driveshaft bearing, which fixed the noise but now they noticed the truck won't power down (engine and electrical) when killing the ignition. They're now willing to admit this is a warranty issue due to driving in 4L on the highway from the original issue. They're replacing the ATCM (All Terrain Control Module) now. Let's see if this works. If it doesn't I'm going to buy the 2024 XL I have in transit.They still haven’t told you what is specifically wrong with it?
glad to hear some progress is taking place. sounds like the typical ford run. honestly i dont know if i would buy another ford if i was in your shoes.Update again. They replaced the ATCM and handed the keys back to me. Drove home and turned the truck off. Realized I forgot something from the store and when I drove back the truck won’t turn off. I’m guessing it’s every 4 or 5 starts. Also thew up a bunch of errors like “see manual” and “service advancetrac”. Had to pull a bunch of fuses until the engine finally cut off.
My agent at Ford Motor Company isn’t replying to my emails or voicemails. When I call his extension it says he’s unavailable and it directly goes to voicemail. I keep requesting a supervisor callback and they keep saying “ok they’ll call you back in 24-48 hours”. Last time I said “ok I’ll keep calling every hour until a supervisor gets on the line with me”. Lo and behold they were able to find someone right then and she approved Ford paying for all the repairs. My agent also said he hasn’t been able to get in contact with the dealer, but oddly enough they answer my calls whenever I call them. The dealer said they have literally never ever gotten a call from him. I have a feeling he’s deleting my supervisor requests. I found out his supervisor’s email and threw him under the bus.
It’s been 45 days since I submitted the request for vehicle requisition/buyback. I’m out thousands of dollars in rental cars now since they won’t reimburse me until repair is complete.
I’m done with this truck. Ford is buying it back even if it takes a lawsuit. Luckily all those years of law school will come in handy. I’m filing in court next Friday if I don’t hear back.

So, they replaced the Mode Select Switch (MSS) - this is the ATCM (Intergrated)
That is not going to fix a power issue.
Items in the system:
1. MSS (Mode Select Switch) - (Now Replaced)
2. Transfer Case Motor (Replaced) with Transfer Case
3. PCM - Provides the (Control Ground) for 2 relays
a. CW Relay - Transfer Case Motor - Replaceable @ BJB
b. CCW Relay - Transfer Case Motor - Replaceable @ BJB
4. 4WD Relay (Integral to the Battery Junction Box) (Not Replaceable - Separately)
With all that has been replaced, there is (1) thing in the system that is not being addressed and would account for power issues.
Integral to the BJB (Battery Junction Box) and is NOT Replaceable is a 4-Wheel Drive Relay
The 4 Wheel Drive Relay - Receives (2) power sources.
Always Hot (F)
Switched (E) (When the PCM Power Relay-Is energized) Engine Running or even when you open the driver's door (Wake Up-Circuit) Power
This relay is STUCK closed when the engine will not shut off, its holding power on the (E) Leg
which powers the whole system (Including the PCM- VPWR) Legs, this is preventing the PCM from seeing an engine shut-down request.
Notice, I included one vital item in the diagram, power to the Ignition Coils is being provided as well (stuck relay)
Its By-Passing the PCM Power Relay (power feed)
The Battery Junction Box (Engine Bay Fuse Box) - NEEDS REPLACED - The 4WD Relay is integrated inside the box.
I am most certain this is the issue; due to the issues you have had.

With all the issues tied into this and the system being in 4Low (stuck), I have a suspicion that the Relays are the Root cause of all of your troubles.
Then out of the blue you gain another symptom, no engine off.
So, all I did was look for a common the (2) events share and although outside the box thinking, it makes sense and should at the very least considered as a possible cause in not being able to turn off the truck.
I would say , to pull fuse 66 as a test (if in failure) mode as a test of my theory.
But fuse 66 is on the bottom of the fuse box.
