The intake tube I had for my F150 randomly decided to crack.
The replacement came about a week later, the tube has random thin spots so I believe OP on this one.
I'll never get an intake kit from K&N again, but I'll buy their non-engine filters.
(Their home hvac filters are handy)

My ranger was similar like that, I barely felt anything unless I had it on high setting but then it would be too loud. Oddly the K&N filter did quiet it down some.

I used the K&N for my ranger just for better air flow and its washable. I could definitely feel the increase in flow on my hands
As for the smell, I just kept my windows down while the blower was going for a day or two.
Unless theres damage to the paint, adding a seal there in the windshield should be fine
Companies don't out molding there due to cost cutting not rusting issues.
Nissan still uses seals on the windshields and no rust issues.
